Manual D Duct Design for Ocala New Construction: Sizing Ducts for Climate Zone 2 Attics

Manual D sizes the duct system that delivers your Manual J cooling and heating loads. In Ocala, most ducts run through unconditioned attic space — and that changes how Manual D needs to be done. Here's what Marion County builders should know.

Manual J calculates the load. Manual S selects the equipment. Manual D sizes the ducts that actually deliver that conditioned air to each room. In Ocala new construction, Manual D often gets the least attention of the three — and that’s where a lot of HVAC system performance problems originate.

What Manual D Does

Manual D is the ACCA standard for residential duct design. It takes two inputs:

  • Equipment airflow (from Manual S) — typically 350–450 CFM per ton of cooling
  • Room CFM requirements (from Manual J room-by-room loads)

And produces:

  • Trunk and branch duct sizes for each duct run
  • Register and grille sizes for each room
  • Total external static pressure (ESP) verification against the equipment’s rated ESP

The point of Manual D is twofold. First, deliver the right airflow to each room so loads are met. Second, keep total static pressure within the equipment’s design range so the blower doesn’t strain and lose capacity.

Why Climate Zone 2 Attic Locations Matter

Most Ocala homes — and Florida homes in general — have the HVAC equipment and ductwork in the attic. This is a Climate Zone 2 reality driven by space constraints (slab-on-grade construction, no basements) and tradition. It also significantly affects how Manual D needs to be done.

Attics in Florida summers can reach 140°F. Ducts running through that space lose cooling capacity even when properly insulated. Manual J accounts for this through duct load calculations, but Manual D has to match — duct sizes, insulation levels, and duct location have to be modeled accurately.

If Manual J assumes R-8 duct insulation and ducts in the attic, Manual D needs to specify R-8 insulated ducts in the same location. If the installed ducts end up at R-6 or are partially in the soffit space (semi-conditioned), the calculation no longer represents what was built. This kind of mismatch shows up later as inadequate cooling on hot afternoons and is one of the most common energy problems we find in Florida homes.

Required Manual D Inputs for an Ocala Project

A correct Manual D for a Marion County permit needs:

Equipment specifications:

  • Make and model selected via Manual S
  • Rated airflow at design ESP (typically 0.5 in. wg)
  • Maximum allowable ESP per manufacturer

Layout from the mechanical plan:

  • Trunk and branch routing
  • Lengths of each duct run
  • Fitting counts (elbows, transitions, tees)
  • Register locations and types

Design parameters:

  • Friction rate target (typically 0.08 in. wg per 100 ft of total equivalent length)
  • Duct insulation R-value (R-8 minimum for attic runs per Florida code)
  • Duct sealing target (Florida requires duct leakage ≤4 CFM25 per 100 sq ft of conditioned area for new construction)

What Manual D Outputs Should Look Like

A complete Manual D submittal for a Marion County permit typically includes:

  1. Duct schedule — every run identified, with airflow (CFM), duct size, type (round/rectangular), insulation R-value, and total equivalent length
  2. Register schedule — every supply and return register, with airflow, neck size, and grille size
  3. Static pressure check — total ESP calculated from all duct runs and fittings, compared against equipment rated ESP
  4. Velocity check — air velocity through each duct section should be within ACCA guidelines (typically 700–900 fpm for trunks, 600–800 fpm for branches)

The static pressure check is the document section reviewers focus on most. If the calculated total ESP exceeds the equipment’s rated capacity, the blower won’t deliver the airflow Manual J requires — and the system underperforms even with correctly sized equipment.

Common Manual D Issues in Ocala New Construction

Total static pressure exceeds equipment rating. This is the #1 issue. The Manual D shows 0.65 in. wg total ESP but the equipment is rated for 0.5 in. wg. The blower will operate, but airflow will be 15–25% below design — which means rooms won’t meet load and the system runs longer.

Branch duct undersized for design CFM. A bedroom needs 150 CFM, but the branch is a 6-inch round duct rated for 110 CFM at 0.08 friction rate. The room never gets enough air, occupant complains.

Return air undersized. Florida builders often size returns smaller than supplies to save money. Manual D typically requires total return airflow within 80–100% of total supply. Undersized returns starve the blower, create negative pressure, pull humid air through the envelope, and cause humidity problems.

Duct insulation mismatch. The plan says R-8 duct insulation but the contractor installs R-6. Manual J was calculated with R-8 duct insulation in the attic, so the load calc no longer matches what was built.

Duct location ambiguity. Some duct runs are clearly inside the conditioned envelope (interior walls, conditioned basements where applicable), others are clearly in the attic. The ambiguous cases — partial attic, soffit boxes, knee walls — need to be specified clearly so the calculation can be done correctly.

How Florida Duct Leakage Testing Connects to Manual D

After ducts are installed, Florida requires a duct leakage test for new construction. The 2023 Florida Energy Code limits:

  • Total Leakage ≤4 CFM25 per 100 sq ft of conditioned area (rough-in test), or
  • Leakage to Outside ≤4 CFM25 per 100 sq ft of conditioned area (final test, ducts outside conditioned space)

The Manual D should specify the leakage target the system needs to hit. If the design assumes Total Leakage ≤4 CFM25 and the field test comes back at 8 CFM25, either the ducts have to be re-sealed and re-tested, or the entire energy package may need revision.
